Texture baking wierdness

Frank, Its still doing the same thing even after I have cleaned up the mesh and removed the tramping polys. So, I guess it's not that?

Can you try to bake a texture using the last file I emailed you and see what you get?

Ok - I see now what the issue is.
Select one of these grey polys in UV layout mode and find it on your texture map. You will clearly notice that the polygon is quite too large for the color to cover it, caused by the pixel border. Maybe a new 2048x2048 baked texture or a smaller pixel border will prevent this - or at least - a manually intervention will help here.

What do you suggest for a manual fix? I tried a pixel border of 1 and it didn't help. I hate to use a 2048 map because I need to keep my texture sizes as small as possible since I have to watch memory management in the game.
 
Ok - then select those polygons and drag them to a larger black color spot so that it´s covered by the color.....
....or use the paint tool to paint it over.
